Hmm plexi/lexan box?

I didn't see where anyone mentioned how ridiculously expensive thick plexiglass is in any real quantity. A 1" thick piece of Acrylic 2' x 4' is 250$ brand new for some reference.

For cutting it we cut it on the table saw or band saw depending on what we are doing with it. Joining it we use type II silicone and drilled and tapped holes and bolt the pieces together.

This is why I don't plan on doing this. ...Plus I like the look of a vynil covered wall better anyway.

Ok for the bolt, you could do it. This is what you would do. Ok you have the joint (top and side) so to speak, predrill the hole 1 size smaller than the bolt, and either tap the hole with the same size and thread as the bolt or you could tap the hole with the bolt. You will probably still need a adhesive of some type. Actually you will need to use an adhesive. Also might want to use a washer and countersink the hole so that the bolt will be flush with the outer wall.

very helpful, and I definitely plan on the adhesive or at least SOEMTHING to seal the lil gap. I still need to find that stuff that 'welds' the pieces together. What if I just use a blowtorch and melt the edges and in the process kinda round the edges so its smooth all the way around? Either way, I still need to look into it more and I need that reply from the people. I WILL do this, its an awesome idea lol

That is NOT how you tap a hole, please learn how to do it before you start giving advice on that. First off figure out what size bolt (technically a screw in this instance) you would like to use, then look at a chart like this one http://www.kramerusa.com/DrillTapChart.htm to find the corresponding drill size for the hole to tap. After that is drilled, use a tap, there are several different styles depending on what you are doing, find whats best for your use. Then tap the hole using the tap, not a bolt, that is asking to break the Plexiglas.

What if I just use a blowtorch and melt the edges and in the process kinda round the edges so its smooth all the way around? Either way, I still need to look into it more and I need that reply from the people. I WILL do this, its an awesome idea lol

If you don't want to use an adhesive that chemically bonds the two edges together, use clear type II or III silicone caulking. I don't think the blowtorch is going to work for something like this, in theory yes, but reality no, virtually impossible to regulate right to get a good clean seam.

I was recommending on using a tap, yes the bolt probably would break it without tapping it. I have had to drill and tap many holes. In cars and dirtbikes all sorts of things, And actually I asked my dad before I siad anything just to make sure I was right.

With square edges and knowledge of a caulking gun it isn't very hard to do.
