A 15 with the correct volume will have more output then a 18 in a box that is too small. Obviously a 18 vs a 15 both in the correct volume and port area the 18 would win. If you want someone here to help you, you are going to have to provide answers to their questions or there is no point asking the question in the first place. .

Do you even know what the box is tuned to? I would think twice about buying a prefab box. You could have Lowes make the cuts and glue together a nice box designed for you BL's and it would cots less. Bad idea, IMO. As far as amps, whats your budget?

Sure regular wood glue will work. Anything like elmers, tight bond, etc. designed for wood working is your best bet. The bond will be stronger then the wood.

One thing that helped me on the roof, was the addition of some dynaliner foam. I used dynamat extreme in the center of the big metal roof panels, added expanding window foam to fill gaps between the rear ac vents and stuff attached to the headliner, and a layer of Dynaliner foam between the headliner and the roof. It made a huge difference. I was amazed at how loud the headliner actually was and the difference it made in the overall SQ. Once you start taking things apart you will see what you need to remove, just go slow and dont force something off. If it's hard to pull something is holding it. It will drop right off once everything holding it is losened.

Jig saw works just fine for me. Use the highest speed setting and go slow. I cut a board about 2" wide and put two screws in it half the diameter of my circle and etch the board by going in a circle with it. I cant see me dropping a bunch of cash on a router just to cut a circle a couple of times a year. Would be a different story if I would use it because it does make a nice cutout.

Bang on it man. The break in time just means it will loosen up (like jay-cee said) and will get louder and sound better as the suspension loosens.

Take Ryan J's advice and play around with fiberglass. It would score you more points and look so much cleaner. Since you wont have to cut up your doors, if you make a mistake you can do it over with no harm. You will be much more pleased with the end results. -
