That doesn't include the casing. IIRC it's right around 1/2" - 5/8" for the KnuKonceptz Flex 1/0 I put in my car. -

Just use titebond glue, you will need several clamps to hold pieces while the glue sets up. Also don't try and rush it, just take your time and it should turn out fine.
-
I'd suggest .5 ft^3 each, 32hz would be fine for tuning and you would get a decent mix of SQ and SPL
-
What happened to the RE XXX motor you were going to recone?
-
How much power do you have on it right now? What did you "tune" the line to?
-
Did you put a DIMM on each sub or just all 4 wired together?
-
I hope to someday have the balls to take a saw to my car. Looks like a nice list of equipment, can wait to see the finnished install.
-
I'm interested to see how it sounds. I just finnished a 1/4 wave T-line for a single Sundown e8 and I can't wait to get it installed. BTW is that particle board?

Yes Carpet length = 2x depth + 2x height + a little extra to overlap to make the seam. so 2x24 + 2x13 = 74 in 74/36 = 2.06 yrds Width is your box width + height so your carpet needs to be at least 43" wide but I usually get the stuff that is 54" wide anyway.
-
You will need just a hair over 2 yards, so you will probably need to order 3 yards to be on the safe side. Make sure the carpet is at least 40" wide. I use 3M Super 77 spray adhesive, works great.

3/4" Birch Ply vs 3/4" MDF Both purchased ad Home Depot. Birch ply is about 2x the cost of MDF but also almost 1/2 the weight.

Not BJ, but I figured I'd offer my 2 cents. Plunge base router Spiral upcut bit Flush trim bit 3/8" roundiver bit Jasper jig Those are the basics but should be enough to get you up and running.
