I'd go ahead and work on the door, deadened and sealed, then a baffle around the "speaker" holes. That way when you mount a speaker to try it out it'll be close to what it would be like with the panel on. If you mount them to the skin with no panel and no sealing I don't think you'll be happy at all. Alternatively you could throw a piece of hardboard over the whole panel and seal it up with some silicone to use temporarily. I'd still throw some speaker rings on either way for depth. edit: think he meant dropped the door panels off to have them worked on and no longer has access to them, if I'm wrong ignore all that!

(to be fair it wouldn't prevent shit but it would make it a little more frustrating) If a plate prevents them from getting at the lock, they'll get at the mechanism, the rod, or simply put a coat hanger through the door and depress the unlock button. I always try to get it through the slit and push the button as opposed to working the rod.

You're going to need some dimensions, especially max width for the box. Have you designed a box before? Typically I use a program like WinISD to figure out port length then a CAD program (google sketchup, solidworks, etc) to figure out the actual dimensions. Are you wanting 15cubes including or excluding port? Don't know of any reason that lexan on the port will bother it but you will have to come up with a solid way to mount it and seal it.
